but where are you pressurizing it from? Are you pressurizing the intake tube that goes into the throttle body? The point is if you're somehow pressurizing things like the valve covers and such that aren't supposed to see positive pressure then you can cause damage or that could be where you think is a leak but not. I'm just speaking from experience with my other twin turbo car a 300zx and I know how to boost leak check on it properly.

edit, I guess I missed the part where you're supercharged so I guess you're only real option is to pressurize through the intake or pipe before it goes through the intercooler. you're best bet is to find someone with a smoke machine that is meant to find vacuum leaks. If you were local I could help you out because a friend has one.

edit again, hah you are local

Well, stupid back button on my mouse caused me to type this up twice

In order for the BPV to remain shut under boost there needs to be positive pressure inside of the diaphragm. Maybe that is leaking causing the valve to open up prematurely? Try unbolting it and sucking on the nipple (ha) to see if the valve will open a bit and stay open.

Diaphragm, premature, sucking on nipple, all in one response - awesome.

Now that I look at your picture, I don't think mine has that o-ring in there. Is it attached to the BPV housing or the valve? Crap, I better go check that out.

Ok Johnny so you got me thinking so I went out and sucked on my bpv vac/boost line like a 5 dollar hooker and put a golf tee in it and took this pic. Does it look like I'm missing my o-ring altogether?

Yeah, it does look like you are missing it. But I think I'm missing mine too, haha. I hit 9 psi just fine though. I'll have to get my car on jack stand this week and double check. I wonder how the o-ring attaches though - just glued in that grove on the BPV housing?

EDIT: I'm willing to bet that the BPV is the problem. I wonder how much Vortech charges to rebuild them. Otherwise there's one for sale in the FS section.

How does it fit in there and stay in there? I guess I'll see when I take it apart, but I'm curious.

Not sure, I'm just hoping I will figure it out.

My O ring had come out and it was easy to replace. What I did was press down on the center nut on the bottom of the valve just enough to line up the O ring along the bottom lip of the valve plate and release it. You can see in the picture that my O ring was blown into the BPV. I have not had anymore problems with this since fixing it. I think what caused the O ring to come out in the first place was not having enough threads showing on the BPV bolt. I readjusted mine to 7 threads and I'm good now.
