First off -- you guys are insane.
Second -- I was thinking. It might actually be easier to tightly tape up ur cardboard mock-up then fill it expanding foam. then rip off the cardboard and cover the foam with foil and them glass it.
It doesn't need to be pretty and would likely be stronger and lighter than the wood. Not to mention you would have a mold and could start selling the boxes. Since you have the time.
If nothing else, if you go with the wood I would glass the inside corners. there are a lot of angles in that box.

Building as much as you can out of MDF and glassing the rest would be the cheapest and quickest way to build it. Large flat sections of glass need to be either very thick and reinforced to keep them from flexing. Also, it takes more time to FG if you want it 7 to 9 layers thick. I could have probably cut my box build time in half or more by using MDF.
Fiberglass is lighter though so if weight is a concern and money and time a little less so, all glass might be the way to go.

ya, right now i have a small MDF box just to sit in there, looks nothing like the card board one. soon i will begin making the all Fiber Glass box and proably try selling some.
im guessing that people that would buy the boxes would proably want the sub to face out of the stock location and still have the bose cover work. but if people just want i box to put in that spot and just cover it back up then that would be much easier to do, party because i already did that.
any one with idea's for the FG box feel free to voice them im kinda new to the fg stuff.

that model there has too much. about 1.26ft^3 target is .5~.8ft^3 how ever i think im totaly diching the project, because i found a better spot in the back were it will be under the carpet and i still get to keep all my tools and spare tire. ill see how it turns ou though.
