If you want to get thick quick and still maintain the strenght and rigity of FG, use some Biaxal (sp?) cloth. it's basically woven and choped glass together. You can dump a whole bunch of resin on it and it'll absorb it like crazy. instead of 9 layers you can do 3 and have a box that is as solid as steel.
Just watch out as that much resin drying at once get's hot and could warp in certain applications.

badfish, good looking out on the advice. If you see that brown roll in the back of the hatch, thats actually about 3 yards of fiberglass...we bought a good amount of resin as well as bondo so I think we're going to stick with that route. Seems like people have varying opinions on how thick the FG should be.
Does anyone have any cool ideas on how to wrap the box with cloth (as far as shapes go? ) Right now we're doing the "typical" wrapped baffle that everyone does even though its probably one of the biggest understrut boxes thus far haha.
I was thinking maybe an angular box would be cool? Like stealth bomber angular?
Any ideas or thoughts?

Just build it up until you feel it's strong enough. remember the stronger the better.
To seal it up I usually just use dynamat type deadener and cover the entire interior. Seals it up nicely and helps deaden the glass for better sound.
Stealth bomber angular would be original....but that'll be a BEOTCH to cut the right angles. I'd stick with the "typical" shape.
