for the long straight pieces, i've seen people use an Oscillating Tool with a straight triangular cutting piece.

such as one of these:


for the rounded edges, cut with hole saw or router tip

Do you guys used any lubricant/seal around the cut out edges so that later it wont develops spider cracks?

i've heard of people using silicone rtv on the edges, or clear nail polish

i've used the clear nail polish to get rid of spider cracks on c/f parts on my gixxer, it works pretty good...just sayin

No, i used neither. Still no probs with spiderwebs or cracking, knock on wood. Ive never heard a lub/seal being used on pins, but some might.
