i just read the whole thread and i believe your problem is improper fitment of the sub, the zencolsure does not have enough cubic air space in it so porting it is the best solution.
see, when you port a box, it makes the same sound as a bigger sealed box since there is no trapped air in the box. the ports freely moves it. and the reason to ave a bigger box if its sealed is not only for tuning but also for heat dissipation. if the zenclosure has enough cubic airspace (which it doesnt) this could be avoided. but low cubic air space means less heat dissipation leading to hot coils, then it leads to hot base which degrades the foam surround.
if you look at my setup. you can tell the depth of the box. the lower half (where the sub is located, or after the tower bar) 3/8th of that space is for the box.
you said you have 500/1 jl amp. yes thats the recommended amp....for rms. but the peak output is well over that range. since jl's 500/1 amp can put out more than 750 on peak outputs.
that and the 10w7 has foam surround. i have rubbers! =)
ill try to get more pics for you! if i find some from my friend who built the box

then another thing you have to look out for are spikes. your best bet is get a cap. it also doubles as a voltage regulator since it wont let spikes go through it.
another thing i didnt ask...for that setup, what gauge wiring are you using? bigger gauge wires will let spikes though, that could also be the reason youre ripping.

I don't know where the idea that the zenclosure box is too small is coming from. The zenclosure box is 1.4 cu ft. sealed before displacement. JL recommends 1.25 cu ft for a sealed box for a 10w7 (http://mobile.jlaudio.com/products_s...hp?series_id=5). So obviously the enclosure is not too small.
