I think you just answered your own question, id return and go with a different brand.

call stillen and ask them if its the same throughout get your $ back.

When i got my Stillen headers I thought the same thing. The welds were so so, and I wondered about the flanges too. But I put em' on and they do the trick. If your not happy with em' take care of it. All the high end brands are far better constructed imo.
If I had to do it again, I would buy Crawford.

Just a quick question: why are you bothering with after-market headers for the HR engine? As I understand it the standard ones are a vast improvement over previous Nissan designs and as such there are no performance gains to be had from swopping them out? Or am I missing something?

more than 1 person has shown gains from the hr with headers and a tune.

I haven't seen the HR headers up close, but the stainless Stillen DE headers we've installed were good quality. I would contact Stillen and see what they say about the issue.
