Exclamation xenon headlight fuse blowing

I just purchased a complete oem 06+ driver side headlight and the 15a fuse keeps blowing when I go to turn on the lo-beam. The turn signal, parking light and 4 LEDs function fine. I have a 2003 Touring model that has the 8-pin harness. I also purchased the passenger side headlight from another seller but have not received it yet. Please refer to my other thread for other details about my upgrade (keep in mind the headlight harness photos are of the halogen version, not bi-xenon).

I'm told by the seller everything was functioning 100% before shipment.

I have read that the problem might be the ballast, but I am not sure if it could be anything else. The whole assembly is in great condition and does not seem to be tampered with in any way shape or form. The headlight harness has only 7-pins, if that matters.

Do I need a bigger fuse? I read that could present problems. I have searched for a couple of hours but could not get anywhere. I even called Nissan and have not heard back from them. I thought this was supposed to be plug and play.

Question 06 ballast touching metal frame = blown fuse?

I have another thread opened about my issue in the maintenance/repair section but no one seems to want to chime in.

I searched through Google and found this similar issue on another forum. One member suggests not having the metal ballast casing touching any other metal because a blown fuse will result when turning on the lo/hi beams.

I am not an electrician but I think this may be my problem because I just placed the headlight in the headlight area without bolting it on. I did this just in case nothing worked so I wouldn't have to take all the bolts off again. So in turn it was resting on the metal frame.

Could this be my problem? Please, someone confirm this.

I tested the headlight again last night. Bought new 15a fuses and the same thing still happened (turn signal, parking light and 4 LEDs work, no lo/hi-beams) when I actually bolted the headlight away from the metal frame like it should be. So the theory of metal on metal is out of the question.

I did however test the headlight on the passenger side and everything worked . My old halogen headlight still works with no problem . I know the xenon needs more power to work but this car originally came with with 03-05 xenon "proflector" style headlight. There must be something up with my male harness on the driver side when the xenon is plugged in.

I am assuming there is more power going through to the harness for some reason. I checked the harness for any exposed wiring and it doesn't appear anything is like that, just a little dirty like the passenger side harness. I can try using some dry gas on those tonight but I doubt that will do anything.

Can someone please chime in?

Clean all connectors, and verify that you have a good ground. Fuses blow because of too much current passing through them, not because of too little current.

Well I received my 06+ passenger headlight last night and that works great on the passenger side. Once I move it over to the driver side, the fuse blows again. So it must be the wiring from the driver male harness that's faulty. A bad ground possibly?

I believe I found my problem.

I looked up the 2003 wiring diagram for the xenon setup. The headlight low beam wire on the driver male harness should be in pin receptor 7. Mine is currently in pin receptor 4. This got me thinking why . I looked at my halogen female harness, which is 8-pin from the old xenon the dealership must have swapped over to make the halogen compatible, and the low beam wire is pin 4. I looked closely at the open pin 7 and the plastic tab has been broken off. They must have busted it taking out the wire from the xenon setup.

Long story short, they had to re-pin the wires in both harnesses to make it work. This explains why my low and high beams on my untouched 06+ headlights (plugged in both) are blowing fuses because the pins are not lined up correctly when connected. I believe I have to re-pin my male harness to the stock setup and I should have a functional driver side for xenon.

I will update again to confirm this.

I finally got my 06+ driver side headlight to work.

My assumption was correct. Due to the fact they busted the plastic tab in the headlight female harness for pin 7, the dealership re-pinned the wires coming into the male harness on the car to match the new setup. This makes sense as to why I kept blowing fuses for my bi-xenon setup and not for the halogen setup. Each pin was not lining up correctly for the bi-xenon. After trying to figure out how to get the wires out of the male harness, I just placed them in their original locations before the halogen conversion. Everything is back to stock setup!

All I can say is I couldn't be happier about my patience on this. I thought I was at a loss on this one. I'm no electrician, but with some research and common sense, problems can fixed on your own.

I hope this helps anyone else having a similar issue.

Just found your thread! I just bought a set of 06+ headlights and my driver side doesn't turn on at all. I didn't get a chance to look at the harness and plugs yet. I will try to bring it over to the passenger side to test out the light see if it's working or not, then take a look at what you recommended here. Hopefully just simple issue.

I went through hell trying to solve my problem, especially with no electrical background. I also hope it's a simple issue too.
